Thanks guys. I don't have injection molding equiptment, so that's not an option.
Not sure cutting them from vulcanized fiberboard is going to yield a nice result either. I'm sure I'll find some broken toasters at some point - no rush, since it's just for fun.

I think these are all great options, Bob. It could be a bunch of different things. I would remove the pickguard and the pickup and move wires around and see what happens. Well, yes, I think accurate measurements would be necessary. Of course. I also think a trained eye could discern between gauges. That is, perhaps a micrometer if used correctly is the best way of measuring, but I am able after years of working with pickups, to tell different wire guages by eye ...

Danelectro used a 38 gauge green wire. I've never been able to find it. The green could be oxidation too. You might try taking off a few hundred wraps, sanding off the insulation ...
